Guideline in Conducting Plumbing Works in Factories

Here’s some guideline while performing plumbing works on a manufacturing environment, factories, commercial and other industrial buildings. This guideline is very useful to maintenance personnel as well as building facilities personnel. Supervisor will also benefit on this guideline if he intend to write a procedures or instruction intended for each purpose.

Sizing of Pipes. Pipes shall be properly sized to assure the effective delivery of utilities and economics. Pipe sizes specified by the Design Engineer shall be strictly followed. Any changes in pipe size shall be done / approved by the Design Engineer.
Pipe Threading. Measure the exact length of the pipe to be threaded using the Face-to-face method. Face-face method – measure the distance from one face to the other face of connecting fitting and add the amount of thread length that will enter into the fitting. Cut the pipe using a hacksaw, a roller pipe cutter, or by using a band saw for faster cutting operation. Remove the metal filings from the inside edge of the pipe by the use of Files or reamers. During the threading process, apply cutting oil regularly to protect both the threader and the thread of the pipe. (Thread must be tapered so that turning of fittings will be harder the deeper you screw. This will ensure tight and rigid connection.).After the threading process, remove the remaining metal filings by spraying compressed air in between pipe threads and inside the pipe. Steel brush can also be used to efficiently remove all foreign materials between threads. After threading all pipes needed, clean the pipe with the use of water soluble degreaser to remove oil and grease. Seal both ends of the pipe.
Pipe Welding. Measure the exact length of the pipes to be welded. Cut the pipe using a hacksaw, a roller pipe cutter, or by using a bond saw for faster cutting operation. Remove the metal filings from the inside edge of the pipe by the use of files or reamers. Black and galvanized iron pipes and fittings shall be butt welded using Electric Arc Welding machines. Butt welded joints may e single or Double V or U bevel type. Copper tubes and fittings shall be fillet welded by Brazing. Prior to welding operation, materials shall be cleaned and free of paint, oil, rust, and scale. Proper alignment of pipes to be welded shall be observed before the start of welding operation. Welded part shall be cooled down by rinsing water.
Chilled Water Line Installation. Chilled water lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to the mounting of chilled water lines, sufficient hangers and supports shall be provided. (Refer to item 10.4 for the specific requirements for pipe hangers).Chilled water lines shall be mounted and fixed to the hangers provided using U-bolts and wood saddles. Levelness of the chilled water lines shall be observed before fixing the pipe to the hangers. Pipe size up to 50 mm dia. shall be treated or flange connected. While pipe with more than 50mm diameter shall be flange connected. Rubber (5 m thick.) shall be used as flange gasket. Isolation valves shall be provided for Chilled Water branch lines (supply and return lines). Chilled water lines shall be insulated with 1 inch thick rubber insulation. Branch lines for equipment such as Air Handling Unit (AHU), Package Fan Coil Units (PFCU), Package Coil Units (PCU), and other Cooling Coils shall be provided with Thermometers on both chilled water supply and return lines. Likewise, by-pass line with isolation valve shall be provided between chilled water supply and return lines. Motorized control valve (if necessary) shall be installed on the chilled Water return lines. Brass or Cast Iron Y-strainers and by-pass line shall be provided for the motorized control valves. Chilled Water lines exposed to outdoor condition shall be provided with aluminum metal cladding. Chilled Water lines within the building shall be wrapped with white vinyl tape. Arrow labels with legends shall be provided on both supply and return lines every 3 meters length for proper identification. (CS – Chilled water supply line / CT – Chilled water return line).
Compressed Air Line Installation. Compressed Air Line shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to mounting of compressed air lines, hangers and supports shall be provided. Air Filters, Air Dryers (Refrigerant / Re- heat Regenerative / Heatless), and Air Receiver shall be provided with by-pass line with isolation valves. Pressure gage shall be provided between compressed dry air equipment. Compressed air lines shall be painted with light blue enamel paint or provided with standard light blue color bands for every 3 meters length. Compressed air branch lines shall be connected using a ring loop system. Compressed air outlets above the ceiling line shall be provided with isolation valve. Compressed air outlets shall be extended to production area using light blue pneumatic hose (Type PUN; 10 bar pressure rating). Pneumatic hose below the ceiling line shall be enclosed in a 4”x4” aluminum profile. Coupler (KD ½” NPT) properly mounted to the aluminum profile shall be provided as compressed air outlet. Label shall be provided under coupler for proper identification. Newly installed compressed air lines shall be subjected to flushing prior to normal use.
Cooling Water Line Installation. Cooling Water Lines shall be installed according to approved plan / Lay-out shall be done / approved by the Design Engineer. Prior to mounting of cooling water lines, hangers and supports shall be provided. Cooling water shall be insulated with 25 mm thick. Closed cell rubber insulation tube shall be wrapped with white vinyl tape. Cooling water lines shall be directly tapped to production equipment and pump SUS flexible joint connector (Union or Flange type).Brass or Cast Iron Insulation valves with not less than 125 lbs / sq. in pressure rating shall be provided to supply and return line at pump and production equipment side. Likewise, by-pass line shall be provided between supply and return lines at production equipment side. Brass or Cast Iron Y-strainer shall be provided at the suction side of the pump. Arrow labels with legends shall be provided on both supply and return line every 9 meters for proper identification. (CWS – Cooling water supply line / CWR – Chilled water return line). Newly installed cooling water lines shall be subjected to flushing and leak testing prior to normal use.
Nitrogen Gas Installation. Nitrogen Gas Lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to mounting of nitrogen gas lines, hangers and supports shall be provided. Isolation valves shall be provided for main and branch lines. Brass or Cast Iron ball valves with not less than 150 lb / sq. in. pressure rating shall be used. Nitrogen lines shall be painted with yellow. Nitrogen gas outlets above the ceiling shall be extended to the use point using silver pneumatic hose (Type PUN; 10 bar pressure rating). Pneumatic hose exposed below the ceiling line shall be enclosed in a 4”X4” aluminum profile. Coupler (KD ½” NPT) properly mounted to the aluminum profile shall be provided as nitrogen outlet. Label shall be provided under coupler for proper identification. Newly installed nitrogen lines shall be subjected to flushing and leak testing prior to normal use.
Vacuum Line Installation. Vacuum lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be done / approved by the Design Engineer. Prior mounting of vacuum lines, hangers and supports shall be provided. Vacuum lines shall be directly tapped to production equipment. PVC pipes and fittings (Class 150) shall be used for vacuum lines. Brass or Cast Iron ball valves with pressure rating not less than 125 lbs / sq. in. shall be used as isolation valves for main lines and PVC ball valve (Class 150) shall be used for branch lines. Vacuum outlets for production equipment shall be provided with vacuum pressure gage. Newly installed vacuum lines shall be subjected to leak testing.
Refrigerant Line Installation. Refrigerant Lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior mounting of refrigerant lines, hangers and support shall be provided. Gas line shall be insulated with 25 m thick close cell rubber insulation. If expansion valve or capillary tube is located within the condensing unit (outdoor unit), both liquid and gas lines shall be insulated with 25 mm thick close cell rubber insulation. Filter dryers and sight glass shall be provided on the liquid line. Oil trap shall be provided on the gas line if the condensing unit (outdoor unit) is higher in elevation that the evaporating unit (indoor unit).  Pipe run shall not be more than the maximum recommended for the air-conditioning unit. Refrigerant pipe diameter shall not be more than the outlet diameter of the air-conditioning unit. Insulated refrigerant lines within the building shall be wrapped with white vinyl tape. Refrigerant line exposed to outdoor condition shall be provided with Aluminum metal cladding. Newly installed refrigerant lines shall be subjected to flushing and leak testing. After flushing and leak testing, vacuum the refrigerant lines up to -30 in Hg and charge the lines with R-11 refrigerant to a pressure of 10 lbs / sq. in. Repeat this procedure for 3 times before final charging of recommended refrigerant.
Domestic Water Line Installation. Domestic Water Lines shall be installed according to approved plan  lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to mounting of domestic water lines, hangers and support shall be provided. Domestic water lines shall be painted with green. Brass or Cast Iron Gate Valves and Butterfly Valves shall be used as isolation valves for main and branch lines. Newly installed domestic water line shall be subjected to flushing and leak testing prior to normal use.
Liquefied Petroleum Gas (LPG) Line Installation. Liquefied Petroleum Gas lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to mounting of LPG lines, hangers and support shall be provided.  Brass or Cast Iron ball valves with not less than 150 lbs / sq. in pressure rating shall be used as isolation valves. LPG lines shall be painted with yellow and shall be provided with yellow color bands with standard letter legends every 3 meters length. Newly installed LPG lines shall be subjected to leak testing prior to normal use.
Drain / Condensate Drain Line Installation. Drain / Condensate Drain Lines shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Drain line slope shall be maintained from 1/8 to ½ in per foot length. Hanging drain / condensate drain shall be provided with sufficient hangers and support. Condensate drain line shall be insulated with 20 mm thick. Close cell rubber insulation. Ordinary drain lines shall be painted. Newly installed drain lines shall be subjected to leak testing.
Sprinkler and Fire Hydrant Line Installation. Sprinkler and Fire hydrant lines shall be installed according to approved plan / lay-out. Valves, Hydrants, Sprinkler head and other accessories shall be within the approved standard. Sprinkler and Fire Hydrant lines shall be painted with safety red. Pendent type sprinkler head shall be used for area with ceiling line upright type sprinkler head shall be used for area without ceiling line. Risers, Vertical Feed mains, and Vertical Cross mains shall be provided with 4-way sway brace within 0.6 m from top and for every 12 m pipe run. Horizontal Feed mains and Horizontal Cross mains straight runs shall be provided with Lateral or Transverse sway brace every 12 m. Likewise, Longitudinal sway brace shall also be provided every 24 m pipe run. Feed and Cross main bend shall be provided with Transverse or Longitudinal on both sides within 0.6 m. Pipe penetration clearance (25 mm for pipes 65 mm dia. shall be provided with sway brace similar cross mains. Branch lines penetration on suspended ceiling shall be provided with 13 mm gap. A 50 mm clearance shall be provided from branch line pipe end to wall / structure member. First hangers of branch lines shall not be more than 1.9 m from the cross mains. Dead end of branch lines shall be provided with hangers that can resist vertical uplift. Newly installed Sprinkler and Fire Hydrant lines shall be subjected to flushing using the water supply prior to normal use.
Air Ducting Works. Material Selection. Polyvinyl Chloride (PVC) series 1000 pipes and fittings shall be used for main duct and branch duct for exhaust air temperature up to 30 degC. Galvanized Iron rectangular duct or spiral duct shall be used for exhaust air above 30 deg. C and air-conditioner duct. Recommended thickness of Galvanized Iron Rectangular ducts are as follows:

-          Fabrication of Galvanized. Iron Rectangular Air Ducts.

-          Plot the lay-out of duct to be fabricated on the G. I. sheet or plate.

-          Fabrication of Galvanized Iron Rectangular Air Ducts. Plot the lay-out of duct to be fabricated on the G.I. sheet or plate.

-          Cut the plate using a hand snip. Wear appropriate personal Protective Equipment (PPE) such as cotton gloves when working with metal sheets.

-          Cut plates are bend using metal sheet bender and ball hammer to form the desired shape of the ducts.

-          Ducts shall be built using seam or connection. Types of seam and Connection to be used depends on the size and purpose of the duct.

-          Air ducts for air-conditioners shall be insulated with rubber insulation. Thickness of the insulation shall be determined by Design Engineer based on the temperature of air handled and ambient temperature where the duct will be installed. Seam part shall be sealed using silicon sealants.

-          Inspect and clean the surface of fabricated duct.

15. Fabrication of duct using Polyvinyl Chloride Pipes. Measure the exact length of the pipe needed for installation. Cut the pipe using PVC pipe cutter. Branch lines and outlets shall be tapped to the main duct using PVC fitting or PVC welded. PVC solvent shall be applied for connections using PVC fittings. Inspect all connections and clean the surface of the pipe. Seal both ends prior to transport on site for installation.


16. Installation of Air Ducts. Air Ducts shall be installed according to approved plan / lay-out. Any changes in plan / lay-out shall be approved by the Design Engineer. Prior to mounting of Air Ducts, hangers and support shall be provided. Main duct shall be tapped to the exhaust fan / air-conditioning unit using canvass cloth. Aluminum louvers with bird screen shall be provided for discharged duct of exhaust fan unit. Main and branch ducts shall be provided with galvanized iron volume dampers. Main and branch duct size shall be based on allowable air velocity. Allowable air velocity for main and branch duct shall be maintained at 5-10 meters per second and 3-5 meters per second respectively. (Divide the required flow rate in cubic meter per second by the allowable air velocity in meters per second to obtain the required cross-sectional area of duct in square meters).  All joints and connections shall be provided with sealant or duct gasket. Newly installed duct shall be subjected to leak testing.

17. Hangers and Support Installation. Sufficient hangers and support for installed Mechanical Utilities (Pipes and Ducts). PVC pipe Air Ducts hangers shall conform to the requirements for pipe hangers.  All hangers and support shall be attached to concrete walls, floor slab, or steel truss which is capable. Hangers for Duct and Pipe lines shall be in accordance to the standards. Requirements for Ducts and Pipe hangers are as follows:

-          Hangers and supports shall be painted with gray epoxy paint.

-          Leak Testing and Commissioning.  Pipe lines for leak testing shall be isolated from the system through isolation valves by Facilities.

-          In case of vacuum lines, In-line the pipe line with the vacuum pump. Charge the pipe lines with applicable medium Compressed Air, Pressurized Water, and Special Gases) up to a pressure not less than the working pressure of the system.

-           Air ducts shall be tested for leaks by in-lining with the exhaust fan, supply fan or air-conditioning unit.

-          Inspect all joints. Soap solution maybe applied to the duct / pipe line (for leak testing using compressed air or special gases as medium) to locate the leaks. Leaks (if any) shall be immediately repaired.

-          Repeat this procedure until all leaks are eliminated.
